I actually never knew this. I had a local guy tell me that my cast bbs wheel couldn't be repaired because if, the question I just asked. It's only cracked similar to what that wheel with the broken lip is, it's also bent. I'm not sure of these are things to be factored in or make the process much different than what you've explained.

 

Straightening a cast wheel is sketchy. You might have cracking from when it was bent, and you might introduce more cracking during straightening. Then there's the welding...

 

Fabrik8, you should sticky this as it is great information towards something most people could use as a resource.

 

The risk is there and that's why I have in my disclaimer that in the process of repairing a wheel there is always a chance that the wheel is or can become damaged beyond safe repair.
At the same time, most wheels on the road are cast, and are of alloys with some elasticity in them (I know you know this, just saying it for others) which does reduce that chance of cracking.(as well as the heating process before truing a wheel to help reduce the chance of cracking even more)
The cost to replace a wheel with a new one is many times, if not always, more expensive then to have repaired.
